Anyone ever try to return a computer to Apple because it fails to image
properly?

We have 90 MacBooks that we're imaging for a 1:1 laptop program, and one
will not image correctly. Permissions are messed up (e.g. can't access ~/
for a local admin account), and some apps won't load correctly. I've erased
the HD in Disk Utility multiple times and re-imaged with the same config as
the other 89 computers, and the same thing keeps happening. This particular
computer doesn't have any auto-run data, and it isn't set to use PreStage
Imaging. The Casper Imaging log shows no errors.

But I know Apple is stingy about "imaged" computers. Has anyone had to deal
with this issue before? Is there something diagnostic I can do to determine
why this might be happening?

You are using a supported OS version for this hardware correct, ie not trying to image a brand new Mac with 10.5?

How does the computer work with the supplied DVD image apple ships with the macbooks?

do a Restore using the image? That would take Casper out of the mix and
make sure it isn't a hardware issue. I realize you've had 89 other machines
image fine, but it would be a good test.

I’d also be sure to not just format, but to re-create the partitions as well. AppleCare will make you try with the supplied DVD though first. If that doesn’t go, have them DOA it, or if they won’t, have your account exec DOA it.
